How Long Do Ice Packs Stay Cold in a Shipping Box? How to Find Your Real Answer

Ask ten fulfillment teams how long do ice packs stay cold and you may hear ten different numbers. Each can be right for the box it came from, but none transfers cleanly to your box, product or shipping lanes.

That is because an ice pack does not have a fixed hold time. The same pack can protect a meal kit for two days in October and struggle to make it through one day on a hot July porch. What you are really measuring is the performance of the whole pack-out (the complete assembly of box, insulation, refrigerant and product), under a specific set of weather and transit conditions.

This guide covers what drives hold time, how ice and gel packs compare, and a step-by-step process to find out how long your ice packs will last in shipping.

How Long Do Ice Packs Stay Cold in a Shipping Box?

There is no single number. In a shipping box, ice packs typically stay cold for as long as the pack-out was designed and tested to hold, which depends on pack mass, insulation, box size, the product's starting temperature, outside weather and transit time. The only reliable answer comes from testing your own configuration.

A simple way to picture it:

Hold time ≈ (cooling capacity of the packs − initial product heat load) ÷ ongoing heat-gain rate

Every factor below changes one side of that equation.

What Affects How Long Ice Packs Last in Shipping?

Changing any one of these variables can shift the result.

Pack-out setup:
Insulation type and thickness, box size and empty air space control how fast heat gets in. Check wall thickness, liner fit, void fill and lid seal.
Ambient weather:
A box sitting in a hot truck or on a porch takes on heat much faster than one in a cool depot. Check summer and winter conditions on your real lanes.
Product temperature at pack-out:
Warm product brings heat into the box that the packs must absorb first. Check product temperature when it goes into the box.
Cold pack mass and count:
‍More frozen mass stores more cold, but adds weight and cost. Compare total refrigerant weight with product weight.
Cold pack starting temperature:
‍A pack that is partly thawed or not fully frozen starts with less capacity. Check freezer temperature, conditioning time and whether packs are frozen through.
Pack shape and fit:
‍Flat packs that touch the product and fill the space work better than bulging or curled ones. Check flatness after freezing and fit against box dimensions.
Transit time:
‍Every extra hour in transit is another hour of heat gain. Check carrier service level and weekend or holiday delays.

Product temperature and pack condition are the two most often overlooked. Warm product uses up cooling capacity before the box leaves the building, and warped or partly thawed packs shorten hold time even when the design is sound.

Do Gel Packs Stay Cold Longer Than Water Ice Packs?

Not automatically. Hold time depends more on how much frozen mass is in the box, how fully the packs are frozen and how the pack-out is built than on whether the label says "gel" or "ice." Pelton Shepherd's explainer on what the gel in ice packs is made of notes that shipping gel is typically more than 99% water combined with a super-absorbent polymer, so the comparison often comes down to configuration.

Carrier guidance groups gel refrigerants and dry ice by the temperature range they support. FedEx's guidance on packaging perishable shipments recommends gel coolants for products held between 32°F (0°C) and 60°F (16°C), and UPS's guidance on how to ship food points to dry ice for frozen goods.

Water ice pack:
‍Water sealed in film, used for refrigerated (chilled) products. Contents are simple and disposal is easy; performance depends on mass and how fully packs are frozen.
Gel pack:
Mostly water plus a super-absorbent polymer, used for refrigerated (chilled) products. Contents and disposal instructions vary by supplier.
Dry ice:
Solid carbon dioxide, used for frozen products. It comes with hazmat labeling, venting and handling rules.

In one specific 72-hour test configuration in meal kit packaging, Relocalize water packs stayed within the protective temperature window longer than conventional gel packs before crossing 4°C (39°F). The testing was done by an A2LA-accredited laboratory under ISO/IEC 17025:2017. That result applies to that configuration only; your pack-out still needs its own test.

How to Determine How Long Your Ice Packs Will Last: A 6-Step Process

The most reliable way to find your hold time is to test the pack-out you actually ship, under the conditions it actually faces.

1. Define the temperature your product must stay within

For refrigerated food, the FDA's guidance on refrigerator temperatures says to keep food at 40°F or below, and Health Canada's safe food storage guidance uses 4°C (40°F) or lower. Your own product may have a tighter specification. Write down the limit and how long the product may sit above it, if at all.

2. Map your lanes and worst-case transit time

List your shipping zones and the longest realistic transit time, including weekend delays. FedEx advises packaging overnight shipments for a minimum transit time of 30 hours, and packaging slower services for at least 12 hours more than the delivery commitment. Your target hold time should cover the worst case, not the average.

3. Choose summer and winter ambient profiles

An ambient profile is a timed sequence of outside temperatures that simulates what a package experiences in transit. ISTA's thermal test procedures include 7D, a development test for comparing container designs, and Standard 7E, whose profiles represent seasonal heat and cold extremes in parcel delivery. Test at least one summer and one winter profile.

4. Build the pack-out exactly as you ship it

Use real product (or a validated substitute) at its real pack-out temperature, packs frozen the way your line freezes them, and the same box, liner and void fill. Place data loggers in the warmest likely spots and in the product core.

5. Run chamber tests and record the time to failure

Place the packed box in an environmental chamber running your chosen profile and record how long it takes for the product to cross its limit. ASTM's D3103 test method for thermal insulation performance of distribution packages describes how to evaluate a package's ability to keep its contents stable under changing outside temperatures. Repeat runs to see how consistent the result is, then build in a safety margin.

6. Confirm with ship tests and re-test when anything changes

Send instrumented boxes through real lanes and compare results to the lab data. Re-test whenever the supplier, pack size, box, region or season changes.

How Does Weather Change How Long Cold Packs Last?

Outside temperature sets how fast heat moves into the box, so weather is often the biggest swing factor. A pack-out that passes in spring can fall short in a heat wave, while in winter too much frozen mass can push chilled products below their acceptable range.

That is why many shippers run seasonal pack-outs, with one configuration for warm months and another for cold months. For more on how outside conditions are defined, see our explainer on what ambient temperature means in cold chain logistics.

How to Make Ice Packs Stay Cold Longer in a Shipping Box

Before adding more refrigerant, check these:

Pre-cool the insulated container. Both FedEx and UPS recommend pre-cooling the shipper before packing, if possible.
Pre-chill the product. Product packed at its storage temperature brings far less heat into the box.
Freeze packs completely. A pack that is frozen at the surface but soft in the middle has less cooling capacity.
Keep packs flat. Flat packs sit tight against the product and the box walls, leaving less air space for heat to move through.
Fill air voids. Empty space inside the shipper warms quickly; right-size the box or use insulated fill.
Follow your validated placement. Top, bottom or sides should be decided by testing, not habit.
Ship early in the week. UPS suggests this to avoid packages sitting in a depot over the weekend.
Contain moisture. A liner keeps condensation from weakening the box.

Questions to Ask Your Cold Pack Supplier

Your supplier's packs are the starting point of every test you run. A good supplier should be able to answer these clearly:

What is inside the pack, and what is the film made of? Is it food-grade?
What weights, dimensions and formats are available, and can they be customized to fit my box?
How flat does the pack stay after freezing?
What freezing or conditioning instructions do you recommend, and how long until packs are frozen through?
How are packs tested for leaks and seal strength?
How are cases and pallets configured, and how much freezer space will I need?
What test data do you have, and in exactly what configuration was it run?
How should end customers dispose of the packs in the US and Canada?

The Hidden Variable: Your Cold Pack Supply

A validated pack-out assumes packs arrive in the condition you tested. Packs that travel long distances frozen, pass through several cold storage handoffs or sit in buffer inventory can arrive warped, partly thawed or inconsistent, and long lead times can force untested substitutions. Any of these can shorten hold time without anyone changing the box.

How Relocalize approaches cold packs

Relocalize makes cold packs from 100% water, with no gel, additives or coloring, sealed in food-grade film. Weights, dimensions, formats and private-label printing can be customized to fit your pack-out, and we work with a network of cold chain packaging partners on boxes, liners and pack-out configurations.

For qualifying high-volume operations, an autonomous micro-factory can produce, freeze and palletize packs at or near the fulfillment center. That can reduce long-distance frozen-pack transport, cold storage transfers, buffer inventory and supplier lead times. Relocalize manages installation, monitoring, maintenance and production support, so customers do not buy or operate their own production line.

FAQ

How long do ice packs last in a shipping box?

It depends on the pack-out. Pack mass, insulation, box size, product temperature at packing, outside weather and transit time all change the result. Many shippers design for a worst-case transit time and confirm it with chamber and ship tests, rather than relying on a general estimate.

How long do gel packs stay cold compared with water ice packs?

Neither type wins by default. Hold time depends mostly on frozen mass, how fully packs are frozen and how the box is built. In one specific 72-hour meal kit test configuration, Relocalize water packs stayed within the protective window longer than conventional gel packs before crossing 4°C (39°F). Each pack-out should still be tested.

How long does an ice pack keep food cold during delivery?

As long as the pack-out keeps food at or below its limit, which for refrigerated food is 40°F (4°C) or lower under FDA and Health Canada guidance. Hot weather, warm product and transit delays all shorten that window, so test with your real product and lanes.

Do more ice packs make a box stay cold longer?

More frozen mass stores more cold, but it also adds weight and cost, and in winter it can push chilled products too cold. Pre-chilling product, freezing packs fully, keeping them flat and filling air voids can extend hold time without adding packs.

How long does it take an ice pack to freeze before shipping?

It depends on freezer temperature, airflow, pack size and how tightly packs are stacked. Packs should be frozen all the way through before use, not just at the surface. Ask your supplier for conditioning instructions and confirm frozen-through status during testing.

How can I test how long my cold packs will last?

Define your product's temperature limit, map worst-case transit times, then run the packed box through summer and winter ambient profiles in a chamber using methods such as ISTA 7D or 7E and ASTM D3103. Confirm the results with instrumented test shipments on real lanes.
